1. Working Principle

Level sensors operate on various physical principles, depending on the technology used. The most common types include:

  • Float-type sensors — A float rises and falls with the liquid surface, mechanically or magnetically actuating a switch or indicator.

  • Capacitive sensors — Measure changes in capacitance between a probe and the tank wall (or a reference electrode) caused by the presence of material. Suitable for both liquids and solids.

  • Ultrasonic sensors — Emit high-frequency sound waves toward the material surface and measure the time taken for the echo to return. Non-contact and suitable for many liquids and solids.

  • Radar (guided wave / non-contact) — Use microwave pulses that reflect off the material surface. Highly accurate and unaffected by temperature, pressure, or vapor.

  • Hydrostatic pressure sensors — Measure the pressure exerted by the liquid column above the sensor. The pressure is proportional to the liquid height (level).

  • Vibrating fork / tuning fork sensors — Use a vibrating fork that changes frequency when covered by material. Primarily used for point-level detection (high/low alarms).

  • Conductive (electrode) sensors — Detect level by completing an electrical circuit when the liquid touches two electrodes. Used for conductive liquids only.


2. Advantages

  • Wide technology choice — Multiple sensing principles available, allowing selection based on media type, tank environment, and accuracy requirements.

  • Continuous or point-level options — Can provide either real-time continuous level data or simple high/low alarms.

  • Suitable for harsh environments — Many types (e.g., radar, ultrasonic) can operate in high temperature, high pressure, corrosive, or dusty conditions.

  • Non-contact options available — Ultrasonic and radar sensors can measure without contacting the media, ideal for sticky, corrosive, or hygienic applications.

  • High accuracy — Radar and hydrostatic sensors can achieve high precision in level measurement.

  • Versatile media compatibility — Can measure liquids, slurries, powders, granules, and even interface between two liquids.


3. Disadvantages

  • No single solution fits all — Each technology has limitations; selection must match the specific application.

  • Cost varies widely — Simple float switches are inexpensive, while radar and guided-wave radar can be costly.

  • Calibration required — Most sensors need proper calibration during installation and periodic recalibration.

  • Build-up issues — Sticky or coating materials can affect capacitive, ultrasonic, and vibrating fork sensors, causing false readings.

  • Foam, vapor, and dust interference — Ultrasonic sensors may be affected by foam or dust; radar may be affected by extreme vapor or dielectric changes.

  • Material compatibility — Not all sensor materials are suitable for aggressive chemicals; proper wetted material selection is essential.

  • Wide range of technologies: float, capacitive, ultrasonic, radar, hydrostatic, vibrating fork, conductive.

  • Output options: 4-20mA, relay contacts, digital communication (HART, Modbus).
